While on manoeuvres, two Air force patrols encounter King Mondos Quadrofighters, piloted by Cogs.  Meanwhile, Kat meets Tommy and Tanya at Angel Grove High, in the new school Resource Center. Tanya introduces them to her new friend Shawn, the captain of the High School Baseball team, who will be  kicked out if he doesn't pass his upcoming test, which Tanya has agreed to help him study for. At  the Power Chamber, Billy is helping Alpha and Zordon develop the new Zeo Zords. He learns that the  Zords are being kept in the mountains outside Angel Grove in an attempt to hide them from the  Machine Empire. However, it seems that King Mondo is already aware of the Zords, and send the Cogs  down to Earth to attack them. 

Later, Tanya learns that Shawn plans to cheat on his test and this  upsets her deeply. She goes to her friends for advice, but they are interrupted when Zordon calls  them to the Power Chamber where they are instructed to use the untested Zeo Zords to defend the  Earth against the upcoming attack by the Machine Empires new monster, Staroid. The Rangers go into  action and call the Zords, which take out dozens of Quadrofighters with ease. The individual Zeo  Zords can handle the small Quadrofighters, by are less effective against the size of Staroid. The  Rangers unite the Zords to form the Zeo Megazord which dismantles the Staroid with its sword. The  machine then reforms into a sphere, but is finally destroyed by an energized slash from the Zeo  Megazord Sabre. While the Machine Empire laments its defeat, Shawn tells Tanya that he plans to  study for the test and would like her to tutor him again.

At the Angel Grove Junkyard, a patrol of Cogs are assembling a machine from disused mechanical parts. Meanwhile, on the Machine Empires base, the Royal family is overseeing an upgrade on Klank and Orbus to enable them to make the Machine Monsters grow to giant size. At Angel Grove High, Rocky and his friend Jennifer are testing a Computer Science project. While Jennifer is determined to perfect the program, Rocky is more interested in asking her to the upcoming School Dance, but cant work up the confidence. Back at the Junkyard, Lt Stone assigns Bulk and Skull to guard to site, where Mondos new creation, Silo, is laying dormant. Mondo decides to use Rocky's computer program as the operating system for his new monster, so he sends more Cogs down to Earth to steal it from Rocky as he walks home with Adam. The two teens Morph into Zeo Rangers and take on the Cogs. As they are distracted, one of the Cogs steals Rocky's backpack, which contains the Password to his computer project. The Cog downloads the software from the High School computer, and then uses it to bring Silo to life. 

Meanwhile, Billy and Alpha complete the latest weapon in the Zeo arsenal- the Zeo Battle Helmets, five Helmets based on each Zeo Zord, each with its own powers and abilities. They detect that Silo has become active at the Junkyard, and sound the alarm. The Rangers are called and Morph into action. Mondo introduces them to Silo, and then instructs Klank and Orbus to make the monster grow. The Rangers call the Zeo Zords, and form Megazord. Silo proves to be too much for the Megazord, when it wraps them in chains and pulls them into space, flying towards the Sun. The Rangers call for help, and Billy instructs them to use the Battle Helmets. The Rangers use Zeo IV's Gravity Power and Zeo II's Rocket power to fly away from the Sun and back to Earth. They use a variety of attacks using the new Helmets, before finishing Silo with Zeo Warrior Mode.
